ZW-R transformer throttle problem

Let me see if I can describe the problem. When using U-A or U-D throttles the locomotive (both 2383 F3 or 2056 Steamer) runs fine, then cuts out from a momentary voltage interruption to the track, triggering the E-Unit to go into neutral, stopping forward motion. This occurs when “hands off” on the throttle levers.

When I move the throttle handle I can reinstate track voltage but it is occasionally intermittent, keeping me from running the train. I have wiggled the throttle handle left to right to try to find an intermittent throttle contact condition but sometimes I can cause a fault, other times, not so much.

This has me baffled. Looking at the exploded diagram for the ZW I can’t see where there could be a dirty connection in the throttle linkage. I’ve used contact cleaner on the roller and transformer windings (which are black from years of use). The spring tension of the wiper arm seems to be firm enough to keep the roller on the winding.

When I removed the cover from the ZW and tried to create a fault condition with an analog voltmeter on the appropriate terminals (U-A or U-D) everything is just fine.

The U-B and U-C circuits seem to be fine although I haven’t tested them extensively.

Does anyone have an idea I can follow up on? Will disassembling the handle assembly reveal any contacts that might need cleaning that might be causing the intermittent connections?

Thanks for your replies...I'll post some pictures tomorrow.

I'll go ahead and do a thorough cleaning of the contact rollers with electrical contact spray first to see if that improves anything. The transformer (right-hand throttle) was working fine until this week. The left throttle already exhibited the intermittent connection when I pulled the ZW from storage last Fall.

One risky way to tell if the problem is your A thru D or U terminals is: when the intermittent condition next occurs (need to have a minute or so of running time), turn all throttles off, then feel the terminals - if they are hot, that's indicating a high resistance/loose connection. Be Careful! They can easily get hot enough to burn fingers!!!

Found the smoking gun! 

I took the cover off and ran the train to put a load on the transformer which caused the carbon roller to arc as I moved the throttle. It was arcing between the roller at the rivet and the contact arm that supports the roller. This occurred on both U-A and U-D throttles. No change after I washed off the rollers with contact cleaner.

I bought this used 30 years ago so no telling how many hours of run time it had before I got it. It looks like it's time to get the ZW serviced with new rollers at the minimum. I have a hate relationship with rivets so I'll need to find someone who can overhaul the ZW.
