A TIU, AIU and WIU can do much more than just run your trains!

We've been looking at fancey new control systems to replace our 50 year old manual switch board that operates our grain handling facility. Almost everything we looked at had extremely high costs, lots of rewiring of the control room and removal of the reliable / easy panel that is already in place.  Really all we wanted was way to remotely control (start & stop) various augers and the grain leg for troubleshooting and posiibly a better interface.  

In comes a TIU, AIU and WIU.  The switches in the main control board only have handle 24 volts at less than 1 amp to activate the heavy duty motor contactor.  So I wired in an AIU to allow it to override the manual switch control which gave us enough control over most of the functions that are happen at the top of the grain leg. With the WIU plugged into the farms mesh WiFi, the control can happen from almost anywhere within a mile of the grain facility. Also with VPN access to the farm's network you can control the facility from anywhere as long as you have an internet connection on your phone.

The system has also allowed us to add some safe-guard abilities as well. I have programmed macros to start the right motors in the proper order so that we don't create a giant mess on top of a grain bin, "rain" grain on the ground by accident, or overload the system by starting too many things at once. A tablet in the the control room now allows someone to pick which bin we are delivering grain to and the macro starts the correct motors with a nice delay between each motor start.

We also looked at other generic app based relay control systems but they to were much more expensive than what could be done with MTH and the DCS App was much easir to program and offered macro functionality. The MTH DCS control added to the Grain Center only cost us about $400 vs $7,000 to $13,000 we were looking at from other customized solutions. Plus I can add 4 more AIUs to control up to 40 more functions if we would ever need to.

As long as you don't see the dreaded Engine Not Found while heavy machinery is working!

In a more serious vein, not to rain on your parade, but...

I do suggest a panic switch that's not part of the DCS solution to kill power independently, the DCS system is not really up to the reliability that I'd want in an industrial control environment.  I'm also curious about the capability to remotely start heavy machinery, isn't there a little concern that you should be seeing what you're starting before the machinery starts moving?

Yeah that did come to mind and that is what started this.

The main motor at the top of the grain leg ( a MONSTER 15 HP three phase motor) is about 130 feet above the control room with the other cross auger motors not too far away. When you are at the top of the grain leg or on any of the cross walks, there is no way to control anything... until now. For the last 50 years we've been starting these motors with no way of knowing something was wrong unless you could hear it. Diagnostics was always a two man operation with two-way radios. All of the original controls (and panic buttons) still function normally and the master "off " switch will for sure still turn everything off by cutting the 24 volt relay power. 

If I am at the top of the leg I can get down in about 10 minutes to turn something off. But now it can be done instantaneously from my tablet / phone. There are probable better ways to do this but everything we found was expensive, hard to program, and the app interface was terrible. with no macro support.

Basically, we added the ability for the person at the top of the facility, to stand next to the motor he is starting and actually see what is happening with the ability to have full control while being there.
